Could some please tell me the sizes I'll be needing?
Drill bit size?
Bulk head sizes?
Hard pipe size?
T size?
Cap size?
I'm using BRS Schedule 80 fittings if this helps. My internal overflow box measures 5 1/4" L x 3 5/8" W x 5 1/4"H
I'm also thinking 1 1/2" overflow is big no?

I'm double checking with you guys on what I've been told to order by my friend here. I already had to change my baffles because he said 3/4" glass and I thought that was to thick so I ordered 1/4" instead.

1.5" overflow does not sound too big to me. You could probably get away with smaller but an overflow that is a little too wide is better than one that is too small. Once you decide on the pipe diameter then the rest is just buying connectors and a drill bit appropriate for that pipe size.

I'm wondering though, why schedule 80? I think you could plumb the tank for a lot less $ if you just bought PVC from a big box store. If you don't like the white pipe just paint it whatever color you want with krylon fusion (gold would be a nice color...).

1.5" is way too big for a 40G display and 20G sump and the 90 degree elbow might not even fit inside the overflow box once attached to the bulkhead.
I would stick with the pretty much standard 1" overflow and 3/4" return if it were mine, thats exactly what i use on a 100G reef with 30G sump and have more flow than I need even then. I flow around 800 unrestricted GPH through 1" and you will never be even close to that on your system.
Your drill bit size will depend on your bulkheads, not all are the same outside diameter. Glass Holes has both the diamond drills and the bulkheads individually or as kits for a better deal. They also sell the short bulkhead which you may want for your overflow box for more room.

Not sure why you are using Sch 80 fittings, they are much more expensive, much stronger than you would even need for a gravity overflow and the inside diameter is actually smaller than Sch 40 fittings and pipe so flow less water. If it is the color you can get black PVC from many places including Custom Aquatic or directly from Spears Mfg.

Also are you buying threaded or slip bulkheads? The parts list will be different since threaded which I prefer uses male adapters or threaded nipples to attach to while slip or socket uses PVC pipe and glue to attach and cannot be disassembled or adjusted.

You will also want to use a ball of gate valve then a barbed nipple and short section of vinyl tubing directly off your pump discharge to absorb and vibrations from the pump and the noise it will transmit through the hard piping. This also gives you a point of stress relief if plumbing does not exactly line up perfectly and you don't crack the pump volute.

I believe it was Tom (?) that had a photo of his external Durso, he can probably put a good list together for you based on what he did. If the overflow ends up 1" the 90's, tee, cap and pipe will all be 1". Same on the return, if it is 3/4" everything will be 3/4" including the ball valve, barbed nipples, vinyl tubing, fittings etc.
